Invar 42 is related to but distinct from Invar 36 (UNS K93600), which has the lowest thermal expansion of the iron-nickel series at approximately 36% nickel. Invar 42 has a slightly higher expansion coefficient than Invar 36, but it also has better strength and formability, making it more practical for applications that require both low expansion and structural performance. The choice between Invar 36 and Invar 42 depends on which property trade-off fits the specific design requirement.

Dimensional stability through temperature cycling is the entire reason Invar 42 gets specified. In precision assemblies where two or more materials are joined together, a mismatch in thermal expansion coefficients between the materials causes differential movement as temperature changes. That movement creates stress at the joint, causes optical misalignment in precision instruments, produces gap changes in seals and fits, and affects calibration in measurement equipment. By using Invar 42 for components where dimensional change must be minimized, designers can control that movement and reduce its effects on the overall system.

Glass-to-metal seals are a consistent application area for Invar 42. Electronic components sealed into glass or ceramic housings need a metal with a thermal expansion coefficient close to that of the glass, so differential expansion during temperature cycling doesn't crack the seal. Invar 42's expansion coefficient is matched to certain borosilicate glass compositions used in electronic packaging, making it the standard lead frame and seal ring material in those applications.

Shadow masks and precision electronics are another application driver. In cathode ray tube shadow masks and precision etched electronic components, the mask or component must maintain its hole pattern geometry accurately as the device heats during operation. Thermal expansion that displaces the hole pattern from the designed position degrades performance. Invar 42 holds its geometry through the operating temperature range closely enough to maintain acceptable pattern registration.

Aerospace structural applications use Invar 42 where composite structures need metal inserts, attachment fittings, or tooling with expansion characteristics close to the carbon fiber composite. Carbon fiber composites have very low thermal expansion in the fiber direction, and metal inserts with much higher expansion create thermal stress at the interface during service. Invar 42's low expansion reduces that mismatch and the associated interfacial stress.
